One thing to understand is that the Knoppix CD stores most of what's important in a compressed filesystem, a single file.
I would recommend using one of the lightweight window managers available with Knoppix - you're not going to use the GUI much while you're remastering, and the memory you save will be well used for building compressed file systems and the like.

In the case of Knoppix 4.0 I imagine the DVD being handed out at LinuxTag will be pretty similar in features and software to what gets released to the general public.
Knoppix 4.0 includes UnionFS as well, so if Knoppix somehow doesn't have the software you need included on the DVD, you can use either the KPackage or Synaptic graphical packaging tools, or apt-get from the command line to install directly to the ramdisk just like with an installed Linux distribution.
The cheat-code "knoppix 2" doesn't work for me. I have a nice little 8" monochrome monitor on my workbench that I use when I build servers or do repairs (I don't have enough space for a full-size/color monitor).
