Zylon is a trademarked name for a range of thermoset polyurethane materials manufactured by the Toyobo Corporation.
The particular subset that Zylon is derived from are the EBXL-TPU plastics.
Zylon also gained wide use in body armor during 1998 with its introduction by Second Chance Body Armor, Inc. But protective vests constructed with zylon became controversial in late 2003 when Oceanside, CA Police Officer Tony Zeppetella's and Forest Hills, PA Police Officer Ed Limbacher's vests failed, leaving Zeppetella mortally wounded and Limbacher seriously injured.

Zylon may be a marvelous material when used within its very well documented limitations, but it is certainly obvious that NONE of the armor manufacturers or OEM material suppliers have taken all of those limitations into consideration during their design and packaging of the material for use as body armor.
Zylon vests of any threat level will degrade sufficiently in two years to be effectively useless against most rounds they are rated to stop.

Toyobo, manufacturers of the Zylon fiber, notified us some time ago, along with all of the other vest manufacturers, that there was a serious “loss of strength” problem over a relatively short amount of time with Zylon that had been exposed to heat (104 degrees) and (80%) humidity.
The same vests, however, have failed the exact same test when the vests had been worn in regular duty use, although not necessarily for that long a period of time; the Forest Hills, PA Officer got his vest in January of this year and it failed when he was shot at the end of June.
What we do know is that Toyobo, the people who make Zylon, have made public substantial research data that clearly shows a rapid decline in the strength of Zylon in a relatively short amount of time when exposed to conditions that are replicated almost daily in police work.

Of the vests that were not penetrated in Justice's tests, 91% showed "excessive deformation," indicating that an officer with one of the vests would have been at risk of an injury, the analysis said.

Does this problem extend to other brands of vest because I have noticed that Galls and safariland vests also contain ZYLON but I noticed that these vests have not been withdrawn from the market like the Second Chance vests have.
I personally have no opinion on it though; a bullet is a bullet, if the perp actually does something right for once in his life, and double taps you/ finishes you off vests won't help.
I heard, through the grapevine, that Zylon itself is OK. BUT, Second Chance didn't do enough research and development concerning its properties when saturated.

Ok my first choice vest has some zylon in it, it's not like the second chance ultra or whatever they were called that were made 100% out of zylon but instead a small percentage and it's interwoven into it.
Now the gov. is saying anything with some zylon might fail.
I'm about to go full time with my department so I'll have the option of being issued a new vest that has no zylon in it, but my vest is less than a year old.
